our approach

Keeping a plant performing as well on Day 1,000 as it did at handover

A plant that is well designed and properly commissioned still starts to slip once nobody is watching its performance. Instruments drift, failures arrive without warning, shift logs record stoppages that nobody analyses, and safety functions fall behind their proof-test schedule. None of it shows up as a single crisis. It shows up as lost production, one unplanned stop at a time.

We treat performance management as its own discipline, not an afterthought to commissioning. That means predictive maintenance tuned to your equipment, downtime data your team can act on, instrumentation you can trust, and the functional safety and OT security work that keeps a live plant safe to run.

It is also why the work tends to grow. Ok Tedi’s predictive maintenance program started with ten assets and expanded by a further 38 after its first year, and an instrumentation audit at Wodgina became an ongoing roadmap of reliability improvements.

Optimiszing process control in mining

WHAT WE DEVILVER

From the day a system goes live to years of sustained operation, six areas of capability that keep a plant reliable, safe and secure.

From loop-level stability to plantwide advanced control and the data platform that ties it together.

01 – assset performance management

Seeing equipment failure coming before it stops production

When maintenance is reactive, the first sign of a problem is often the breakdown itself. We implement asset performance management that moves maintenance from repair to prediction, using the condition data your plant already produces. As an official Aspen Mtell partner, we build and tune machine learning agents against your equipment’s own sensor data and failure history, so the system flags genuine early degradation rather than adding noise to an already busy alarm list.

What this covers:

Asset Performance Management to Manage Process Performance
Downtime Monitoring to Manage Process Performance

02 – donwtime monitoring

You can't reduce downtime you can't measure

Handwritten shift logs and spreadsheets will tell you a machine stopped. They rarely tell you, consistently, why it stopped, for how long, or whether it was the same fault as last month. As RtTech’s delivery partner, we implement RtDuet downtime and OEE tracking on your existing AVEVA PI infrastructure, standardising reason codes and time usage models so every stoppage is captured the same way and reported automatically.

What this covers:

03 – E&I engineering

Performance data is only as good as the instrument reporting it

When instruments drift and P&IDs no longer match the plant, every decision downstream rests on guesswork. Our electrical and instrumentation engineers audit what is installed, bring documentation back to as-built, and fix, calibrate or replace the field devices your control system depends on. At Mineral Resources’ Wodgina lithium operation, that meant auditing 2,800 instruments from coarse ore reclaim through to tailings and drafting 143 redline P&IDs to as-built.

What this includes:

Electrical and Instrumentation Engineering to Manage Plant Performance
Functional Safety to Manage Plant Performance

04 – fuctional safety

Keeping safety functions compliant for the life of the machine

A safety function that passed validation at commissioning doesn’t stay compliant by itself. Proof testing, modifications and ageing hardware all change the picture over time. Our functional safety engineers support the operate-and-maintain end of the lifecycle on stackers, reclaimers, shiploaders, car dumpers and conveyors, from proof-test procedures and change management to retrofitting legacy machines with SIL-rated components. The team includes more than 20 engineers trained in exida’s FSE-110 machine functional safety program and several TÜV-certified specialists

What this includes:

05 – Operations support & cybersecurity

Support that doesn't leave when the project team does

Handover is where support gaps show up. Site teams inherit PLC logic, historians, virtual servers and dashboards they didn’t configure, and a fault at 2am can’t wait for someone to fly in. We provide remote, 24/7 and onsite support across control systems, infrastructure, plant data and MPA software, including systems we didn’t build. Secure VPN access, offsite backups and preventative checks keep a live control network recoverable, and agreements come with clear response times and monthly reporting.

What this includes:

Cybersecurity when Managing Plant Performance
Digital Transformation to Manage Plant Performance

06 – digital transformation & mining 4.0

A roadmap for what comes next, built on how your plant actually runs

Digital transformation stalls when technology arrives before strategy, or when the people expected to use it were never brought along. Our Mining 4.0 consultants start with a digital maturity assessment, then build roadmaps that connect automation, analytics and IIoT to real operational goals, with change leadership built in from the start. Between 2018 and 2020, that approach shaped Ok Tedi’s automation roadmap. On the shift floor, a 24/7 North American gold operation replaced whiteboards with TCard and cut downtime linked to missed tasks by around 30%

proof, not promises

Performance outcomes proven on working plants

Ok Tedi mine in the PNG highlands Brownfield Copper / Gold

Predictive maintenance that earned a 38-asset expansion

Ok Tedi selected Aspen Mtell in 2023 and Mipac led the implementation, starting in May 2024 with ten critical assets in the crushing and grinding circuit. After twelve months the system was identifying degradation ahead of failure and several incidents had been avoided. In June 2025, OTML ordered a rollout to a further 38 assets across flotation and power generation.

From handwritten shift logs to standardised downtime data

Glencore’s Kamoto Copper Company was recording equipment downtime on handwritten logs and re-keying it into Excel. Mipac delivered RtDuet remotely during COVID-19, configuring more than 30 machine centres across the concentrator and refinery in English and French, standardised to Glencore’s global time usage model.

Rebuilding trust in the instruments behind every decision

Wodgina’s three-train lithium plant had no as-built P&IDs and uncertain instrument performance. Mipac audited 2,800 instruments, brought 143 P&IDs back to as-built and set a roadmap that led to instrument and valve replacements, calibration training and new flotation cameras.

Some common questions we get about managing process performance in mining

What does managing process performance mean in mining and mineral processing?

Managing process performance means keeping a plant running reliably, safely and at the throughput it was designed for, well after commissioning. It covers asset performance management, predictive maintenance, downtime monitoring, E&I engineering, functional safety, OT security and the digital tools that make performance data usable day to day.

What is asset performance management in mining?

Asset performance management uses equipment condition data, predictive analytics and maintenance planning to keep critical assets available, performing and producing on-spec output. It moves a site from reactive repair to planned, data-driven maintenance, and it builds on existing maintenance processes rather than replacing them.

How does Aspen Mtell predict equipment failure?

Aspen Mtell uses machine learning agents that continuously analyse sensor data from monitored equipment and recognise early patterns of degradation, often through small changes across several signals at once. At Ok Tedi, the system identified signs of degradation ahead of failure, giving maintenance teams time to intervene before downtime occurred.

What is downtime monitoring in mineral processing?

Downtime monitoring, also called delay accounting, captures when equipment stops, why and for how long, in a consistent and centralised way. Systems such as RtDuet run on existing AVEVA PI infrastructure and report availability, utilisation and OEE, so a plant can trace lost production back to its causes.

Why does instrumentation accuracy matter for plant performance?

Control systems, dashboards and maintenance decisions are only as reliable as the field instruments feeding them. An instrumentation audit checks whether installed instruments are working and calibrated correctly and brings documentation back to as-built, so decisions rest on real data

How often should functional safety systems be proof tested?

Proof-test intervals depend on the SIL rating, the equipment and the level of risk. Critical safety functions may need testing every year, while lower-risk systems can be tested less often and still maintain compliance.

What is Mining 4.0 consulting?

Mining 4.0 consulting helps an operation plan and deliver digital transformation, connecting automation, analytics and IIoT to its operational goals. Mipac's approach starts with a digital maturity assessment and builds a practical roadmap, with change leadership so new technology is actually adopted.
